Why Garden Decor Rusts — and What Decides Whether Yours Does

Powder coating is not the thing that keeps a garden stake alive through a season. What happens in the tanks before the powder is what decides it.

A metal garden stake lives outdoors for six months, half of it buried in wet soil, and your customer judges it on whether it still looks new in year two.

Almost every returned piece in this category fails the same way: a blister, then a brown line spreading out from it, then flaking. And almost every time, the coating is not what failed. It is what was — or was not — done to the steel before the coating went on.

Four stages, and only one of them is the one people ask about

Forming. At this point the part is bare steel with cutting oil on it and burrs on every edge.

A part starts as a coil of steel. It gets pressed, cut and formed — which leaves it covered in drawing oil, with sharp burred edges and, if it has sat around, a film of surface rust.

The tanks. Degrease, rinse, de-rust, rinse, conversion coat, rinse. This is the stage that decides year two.

Then the tanks. Degrease to strip the oil, an acid stage to take off scale and rust, rinses between each, then a conversion coating that gives the powder something to key into chemically rather than just sit on.

This is the stage that gets skipped. It is invisible in the finished piece, it is invisible in a sample, and shortening it saves real money at volume. A part that goes into the booth with oil still on it will take powder perfectly, look flawless, pass your inspection, and lift off in sheets eighteen months later.

Then the powder itself: dry polymer applied electrostatically, then cured in an oven so it flows and cross-links into a continuous film. Thicker and much harder than wet paint, which is why it is the right answer for anything that lives outside.

And then it is finished by hand, one at a time, against a physical swatch. This is the step that does not scale, and the reason a piece looks like a piece rather than a die-cut import.

Finally the decorative colour, brushed on over the cured base. On the pieces that need it this is done by hand against a physical swatch — which is the step that separates this category from flat die-cut imports, and also the step that makes colour approval a real conversation rather than a Pantone number in an email.

The three places it actually goes wrong

Cut edges. Powder pulls back from a sharp corner as it flows in the oven, so the film is always thinnest exactly where the steel is most exposed. On a stake that means the cut edges and the point. A deburring pass before pretreatment costs almost nothing and fixes most of it.

The ground line. A stake is buried. The buried section sits in soil that is wet for weeks at a time — a completely different exposure from the decorative part above it, and it is always where failure starts. Ask what happens below the soil line specifically; “it is powder coated” is an answer about the whole part, not about that part.

The wrong chemistry. Epoxy powder is tough and cheap and chalks badly in sunlight. Polyester holds colour outdoors. Hybrids sit in between. For a garden line that spends a summer in direct sun this is not a detail — a piece that fades unevenly looks worse than one that never looked expensive.

What to ask, instead of “is it rustproof”

Salt spray is the one worth insisting on. It is not a perfect proxy for a garden season — nothing is — but it is a number from a lab rather than an adjective from a supplier, and it makes two quotes comparable.

Where we sit

Forming, pretreatment, powder coating, hand-painting and packing all happen at one partner plant in Fujian, which is why a spec change takes days rather than weeks and why the pretreatment is not something subcontracted out of sight. Of the 137 styles in the current line, 61 are powder-coated iron and another 61 are wood or MDF — iron is half the line, not a side-line.

BV, TÜV and SGS inspections are welcome at any point in the run, and salt spray testing can be booked with them. If you are comparing quotes on a garden programme, that report is the single most useful piece of paper you can ask both suppliers for.
